Sanitizer Bottles: Gel and Liquid Change the Pump, Not the Bottle

Hand sanitizer is the one product where the pack has to work one-handed, in public, with sticky hands. The bottle is the easy part; the pump is where the design is won or lost.

Sanitizer sells in 50, 100, 250 and 500 ml. The 100 ml is the pocket and bag size; 250–500 ml is the counter-top and refill size. The bottle mould is usually shared with other products; the pump is not.

This page covers what changes between gel and liquid, why alcohol content decides the material, and what to test before a container ships.

Gel Uses a Pump; Liquid Uses a Sprayer

A gel sanitizer needs a pump with a wide dip tube and a larger valve, because the product does not flow on its own. A liquid sanitizer in the same bottle uses a mist sprayer with a fine orifice.

The neck stays 20/410 or 24/410 either way — so a brand can launch gel and liquid from one mould, with two closures.

Alcohol Content Decides the Material

High-alcohol formulas (60–80 %) are the standard for sanitizer, and they are hard on some plastics over time. HDPE is the safe default; PET is fine for many formulas but should be checked for crazing at the shoulder after a few months.

The practical test is a filled sample left on a shelf for four weeks, not a compatibility table.

Pocket Size: 50 and 100 ml

A 100 ml bottle has to survive a bag: a flip-top that opens in a handbag is the most common complaint. A screw cap with a flip spout, or a pump with a locking collar, solves it.

For 50 ml travel sizes, the closure is usually the most expensive component relative to the bottle.

Labels and the Sticky-Hands Problem

Sanitizer bottles get handled with wet hands. Paper labels lift at the edges within weeks; a synthetic label with a waterproof adhesive, or silkscreen, survives. Silkscreen also avoids the label edge that collects residue.

If the bottle is clear PET and the gel is clear, the label is the only brand surface — worth spending the extra 0.01 per unit on a better adhesive.

Where Sanitizer Bottles Fail

Sanitizer is handled with wet hands, in public, one-handed. Three failures.

Flip-Top Opens in a Bag

A 100 ml pocket bottle with a plain flip-top leaks in a handbag. A flip spout with a locking collar, or a screw cap, solves it.

Alcohol and PET

High-alcohol gel can craze PET at the shoulder over months. HDPE is the safe default; PET needs a four-week soak test.

Pump Clogs With Gel

A gel needs a pump with a wider dip tube and a larger valve. A liquid pump will stall on gel.

Gel and Liquid From One Mould

The neck is identical (20/410 or 24/410); only the closure changes. A brand can launch gel and liquid without a second mould, which is why sanitizer ranges often share one bottle.

Questions We Get on This

What is the standard sanitizer bottle size?

100 ml for personal carry; 250–500 ml for counter and refill.

PET or HDPE for sanitizer?

HDPE is the safe default with high alcohol; PET works but should be tested for crazing.

Can the same bottle be used for gel and liquid?

Yes — the neck is identical; only the pump or sprayer changes.

Do you supply the pump with the bottle?

Yes, gel pumps and mist sprayers in 20/410 and 24/410, tested before packing.

What is the standard sanitizer size?

100 ml for personal carry; 250–500 ml for counters and refills.

PET or HDPE?

HDPE is safer with high alcohol; PET works but should be soak-tested.

Can the same bottle do gel and liquid?

Yes — same neck, different closure.

Do you supply the pump?

Yes, gel pumps and mist sprayers in 20/410 and 24/410.
